As I have no idea what the weight of your cardboard is I can't tell you how much that would weigh.
You need to take your return envelope, your cardboard, and if you have an 8x10 photo put that in there (just so that you have an accurate idea of return weight, you won't be sending the photo, but you need something in there to see how much it would weigh).
You need to take this to your local post office, have them put it on their scale, and tell you exactly how much that weighs. That is the only way to know exactly how much it will weigh.
That is what I do. I take all my requests to the post office and weigh every single one. I weigh the whole thing to make sure it is under 100 grams to mail out, and then I weigh only the return items---my photos, cardboard and my return envelope---to see how much that weighs.
I want my return envelope to be under 85 grams, and it usually always is. With cardboard, two photos, and the 9" x 12" envelope it usually always comes to less than 85 grams. BUT I make sure to use cardboard that is no more than 1 - 1.5 ounces. And, as I am printing up my own photos, they may be lighter than the photo the celeb will send back to you. If you have heavier cardboard then I have no idea how much that will come to.
I buy $1.55 in stamps for each envelope (US to Canada), and then I put on an extra 20 cents in stamps as well. That way if the celebrity takes a really long time to get back to me, and the postage prices increase before they do, then it will get to me. If you are sending to a venue you should be okay with whatever the amount is for that weight, because it "should" come back fairly soon. Once they have finished filming I give it another two months. If it hasn't come back by then I consider it a failure.
If you are close to May of 2010, when you do a mailing, then you should definitely put on extra postage as the price increases on May 11, 2010.
